Changsha County CNC grinders

A phone-frame plane, a spiral-bevel gear flank and a non-circular piston put three machine types into different datum, thermal-error and measurement problems. Changsha County is read through machining tasks.

Formation and regional foundations

Spindles, linear drives and controls create motion; wheels or tools, fixtures and coolant establish cutting conditions; in-process measurement converts thermal drift into correction; sample takt then constrains the machine design.

A phone frame requires a stable large plane, a spiral bevel gear needs coordinated multi-axis cutting and flank correction, and a piston carries a non-circular contour. Placed side by side, these trials show that CNC machine tool is only a category; fixturing, motion, thermal error and measurement loops differ.

Core geography: A Changsha County machine-tool cluster combining precision grinding, complete gear machining, non-circular processing, linear drives and in-process measurement

Five error entries shared by three workpieces

Whether error enters through motion, heat or measurement

Three workpieces intersect at fixturing, thermal history and measurement loops, while each component remains judged in its own machine and duty.

  • Phone-frame planar sample — The phone-frame specimen is measured after clamping, cutting, release and conditioning, separating thin-wall springback from machine contour error.
  • Spiral-bevel trial pair — The spiral-bevel trial pair retains tool and machine-motion settings beside the contact pattern, allowing individual flank form and meshing noise to check each other.
  • Non-circular piston sample — The non-circular piston records target and measured contour by angle, keeping fixture direction, thermal state and compensation revision on the same revolution.
  • Machine thermal history in continuous cutting — The continuous-cutting thermal history runs from the cold first part through steady production and restart, aligning dimensional drift with spindle, screw and shop temperature.
  • Direct-drive axis and motor-spindle response — Direct-drive axis and spindle response overlays command, feedback, vibration and current, tying following error to acceleration and tool entry.
  • Wheel contact and coolant state — The wheel-contact zone retains dressing lot, coolant delivery, power and surface condition, giving burn, loading and geometric error distinct clues.

01 · A phone frame fixes the large-plane datum first

A thin part changes shape under clamping.

The frame sample separates clamped and released measurement and records material and blank condition. The phone-frame blank lot, material condition, supports and clamping sequence accompany every measurement, while in-machine and released external results remain separate. A large plane can be pressed flat in the fixture; only a temperature-stabilised released check shows what the machine actually produced. Released and in-machine values remain paired, exposing fixture-made flatness.

A fixture may press a thin part flat and create false in-machine accuracy; springback appears after release. Support position and clamping force change the load path of a thin part, while blank residual stress redistributes as material is removed. A fine in-machine reading may reflect the fixture suppressing distortion. Without released springback, claimed precision cannot guide assembly gaps or later operations. Assembly depends on released form, not the best number under clamping force.

Test support and clamping force and remeasure with independent metrology after thermal stabilisation. Short trials vary supports and force to find a window that prevents movement without flattening the part. Each piece is remeasured after a fixed thermal soak. A blank-source or stock-removal change triggers fresh released-form validation, and both clamped and free-state maps go to acceptance. A blank or stock-removal change repeats the trial rather than reusing an old window.

  • The released thin-wall shape is the decisive reading for frame-plane stability.

02 · Gear machining derives motion from meshing

One flank error can grow across a gear pair.

A spiral-bevel trial places cutter geometry, machine-axis motion, material heat, and heat treatment under one identity and sends the matched pair into rolling inspection together. Flank topology, contact pattern, transmission error, and noise all cite that pair, keeping single-gear metrology within real meshing behaviour. If either gear is recut, pair identity changes as well and the earlier rolling conclusion cannot follow it.

One gear can meet form tolerance yet show biased contact, edge loading, or noise as a pair because cutter, mounting distance, and motion corrections shape both flanks together. Chasing one conforming dimension may move error to another roll angle. Adjustment therefore follows movement of the contact zone, change in the transmission-error curve, and noise response together so a single number cannot hide the side effect.

Paired rolling first fixes the gear pair, load, and mounting position, and flank measurement then identifies the machine-motion term requiring correction. After the setting changes, a new pair must be cut from the same material lot; remeasuring old gears can confirm metrology repeatability but cannot show that the new parameter affected cutting. The trial is complete only when contact pattern, transmission error, and noise on the new gears all return to their target regions.

  • A local flank error must be interpreted through the pair’s contact pattern and noise.

03 · A non-circular piston needs continuously changing commands

One diameter cannot describe contour error.

Non-circular machining synchronises angle, radial displacement and spindle position. A non-circular piston synchronises angular position, radial command, spindle encoder and measured contour, with the full-circumference report retaining each form order. Material, clamping, speed and measurement filtering also enter the sample history so an average diameter cannot erase ovality or higher-order shape. Full-circumference orders retain phase so averaging or filtering cannot erase form.

As speed rises, drive delay, structural compliance, and control bandwidth can attenuate higher-order form, while excessive metrology filtering may produce a similar plot. A final contour alone cannot show whether the feature weakened during cutting or disappeared during measurement processing. Comparing amplitude and phase at several speeds, with raw and filtered measurements side by side, separates drive dynamics from the metrology algorithm.

Compare commanded and measured form with a full-circumference report and repeat at multiple speeds. The same contour is cut at low, medium and high speeds and remeasured independently with unfiltered data retained. A phase shift with speed directs attention to drive or feed-forward; a metrology-filter change invalidates direct comparison with old reports. Full form and surface are repeated to ensure improvement did not add chatter. Surface spectra accompany form acceptance so correction does not add chatter.

  • A non-circular contour is an angular sequence; a maximum diameter difference cannot describe the full revolution.

04 · Thermal stability decides whether morning matches afternoon

Spindle, screws and room warm at different rates.

Sustained cutting captures spindle load, bearing and screw temperature, room and coolant temperature, and work size, with cold start, thermal stability, and post-break recovery marked separately. Every measurement stays with the part sequence so first, stable, and recovery pieces are not merged into one average dimension. When temperature moves before size drift, the timing also helps locate the heat source in the spindle, feed axis, or environment.

A warm-up correction belongs to the heating path that produced it; after a stop, spindle, bed, coolant, and room air cool at different rates and recovery need not repeat the morning start. If probe and machine drift together, the in-machine loop may show stable size while offline metrology sees parts moving away. Every restart is therefore marked separately and an independent measurement decides whether the old correction remains valid.

Run cold start, stable production and restart trials and define a boundary for each. Acceptance runs a complete cold start, sustained cutting and a defined stop, then observes recovery on the same representative part. Compensation has stage-specific limits rather than one all-day constant. A room or coolant change rebuilds the trace, and offline metrology checks that compensation did not follow probe error. Each thermal stage has its own boundary and compensation does not cross it.

  • Dimensional history needs at least cold start, thermal steady state and post-stop restart.

05 · Spindles and direct drives address dynamic error first

Stiffness and control bandwidth jointly define the path.

Direct axes and motor spindles record position feedback, current, vibration, and following error during acceleration, reversal, low-speed creep, and load disturbance, with no-load motion separated from real grinding. Periodic work-surface texture is converted to spatial frequency and compared with axis and spindle signals from the same interval. A dynamic error can be assigned to a component only when wavelength, rotational frequency, and feedback frequency correspond.

Fine no-load positioning does not prove adequate stiffness and control bandwidth after wheel contact; grinding force may excite a structural resonance and alter both path and surface. One periodic mark may follow spindle rotation or feed-axis tracking error, so appearance alone can send adjustment to the wrong component. Spectra, control signals, and contact conditions captured during real grinding are needed to identify the actual excitation source.

Align work-surface spectra with axis feedback, vibration and current to locate dynamic sources. A no-load sweep establishes structural and control background before contact load is increased on a representative workpiece. The abnormal frequency is compared with feedback, current and vibration. After gain, stiffness or spindle correction, the same surface is repeated, with size and roughness checked so texture is not removed by creating path error. Size and surface are both rechecked so visible texture is not the only target.

  • Direct-drive path error should be read in time with current, vibration and command change.

06 · Wheel and coolant shape the surface

Abrasive, dressing and heat determine burn risk.

Each wheel history contains specification, lot, dresser and interval, coolant flow and temperature, work material, and cumulative part count. Fixed sampling points retain roughness, surface colour, section, and hardness so fresh dressing, stable cutting, and late life can be compared continuously. When a section shows thermal damage, the record returns it to the wheel state and coolant condition instead of assigning it only to work-material variation.

Passing roughness can coexist with grinding burn, microcracks or tensile stress that matters more to later fatigue than the surface figure. Coolant misdirection, low flow and wheel dulling can all raise local temperature; merely replacing the wheel after an exception cannot distinguish specification, dressing and cooling. Roughness, spindle power, thermal signs and burn or residual-stress checks need one timeline before the team changes the wheel, process parameters or nozzle position.

Wheel form, spindle power, and work surface are inspected at fixed part counts, with dressing and coolant checked near the warning line rather than waiting for a burned lot. An abnormal piece stops further cutting and retains its original section and hardness, because regrinding would remove the thermal evidence. After a wheel or coolant change, the same material and feed repeat, and both size and surface integrity must improve before the action is accepted.

  • Grinding burn cannot be judged by colour alone; power, coolant and surface structure must corroborate it.

07 · In-process measurement works only with a stable datum

Probes also face heat, contamination and collision.

The in-process probe is checked periodically on a master for zero, repeatability, and temperature effect, while cleaning, collision, and replacement times enter its history. In-machine results and corrections remain paired with offline metrology so the loop cannot claim stability when probe and machine drift together. Master, in-process size, and offline size share one timeline, and the point where they separate becomes the start of investigation.

If probe and machine drift in the same direction, the loop may return a stable but wrong result. A loop corrects only what it measures. Master temperature, probe contamination or datum debris can look like workpiece error and write a false correction into the machine. Final numbers may converge while real parts drift, making independent metrology essential for finding the blind spot. False compensation can converge numerically while moving the real part away.

At defined part counts, offline results, in-machine measurements, and master checks share one timeline with every compensation start marked. When the two measurement systems diverge, automatic correction pauses until cleaning, thermal stabilisation, and another master reading confirm probe stability. A probe replacement creates a new measurement state and baseline rather than inheriting the old offset.

  • An in-process probe needs its own drift and contamination checks or compensation will chase measurement error.

08 · Acceptance crosses a stop and changeover

The best first piece does not represent repeatable production.

Machine acceptance uses real material and representative parts through sustained cutting, a defined stop, restart, wheel or tool maintenance, and one common changeover. Each stage records takt, size distribution, surface integrity, and recovery time instead of selecting the best first piece made with supplier technicians present. If stability returns only after a long changeover recovery, a final passing piece still overstates the capacity available to the workshop.

Ideal climate, expert tuning, and stable utilities show the machine under controlled conditions but miss variation from site crews, cooling water, and routine maintenance. Acceptance includes at least one real changeover performed by the user team, following first-piece adjustment, accuracy recovery, and scrap throughout the process. If site recovery takes much longer than the supplier demonstration, training, parameter limits, or maintenance capability must be addressed before handover.

Supplier and user agree sampling frequency, permitted drift, takt, and recovery time before the trial and do not move the limits after seeing results. Training uses real abnormal pieces so operators diagnose, maintain, and retest instead of watching only a normal cycle. Handover retains the full timeline, raw measurements, and dispositions, allowing the workshop to repeat the assessment under the same conditions rather than relying on selected photographs of passing parts.

  • Restart and workpiece change expose thermal memory and fixture dependence hidden by a single acceptance run.
